AAON Compressor Protector Trip? Don't Replace the Compressor Yet

If your AAON unit's compressor protector keeps tripping, don't order a replacement compressor, and don't assume the Google Nest thermostat you installed last month is the culprit. After 11 years of commercial HVAC work, I've documented enough of these calls to know that the real cause is usually something external and cheap to fix: a dirty condenser coil, a weak run capacitor, a loose connection, or low voltage under load. In my notes, that's been true in 12 of the last 16 AAON compressor protector trips I've investigated.

I'm a contractor, not an AAON factory rep. But I've made—and tracked—my mistakes carefully because they're expensive. I've personally caused roughly $39,000 in wasted budget and delays over the years, and I now keep a diagnostic checklist on every truck.

Why I decided to write this down

In September 2022, I got a call from a small office manager. She said the unit had started acting up right after they put in a Google Nest thermostat. "We added a Nest and now the AC won't run," she said. In my head, the cause was already obvious.

Here's what was actually happening: the compressor would run for 15–20 minutes, then click off. After about 20 minutes, it would click back on. That cycling pattern is a classic sign of the compressor's internal overload protector opening when the compressor gets too hot.

I checked the Nest wiring. I checked the 24V control voltage. I reprogrammed the thermostat, changed its cycle rate, even added a "C" wire adapter because I was sure the thermostat was power-stealing and messing with the contactor. It didn't matter. The compressor still tripped.

Then I checked the compressor terminals while it was hot and saw an open internal overload. I told the owner the compressor was bad. In hindsight, that was my first mistake. An open overload on a hot compressor is normal. You have to let it cool down and re-test before condemning the part.

I sold the compressor replacement anyway. We installed it, charged the system, and it ran fine for six whole days. Then the same trip came back.

The thing I missed: a dirty condenser coil

I've told this story before, and there's always a moment when I have to admit the answer was stupid simple. On day seven, I finally looked at the condenser coil on this AAON rooftop unit. It was covered in cottonwood fluff—like a gray blanket. The condenser fan was spinning, but no air could get through. That caused head pressure to climb, which heat-soaked the compressor until its protector tripped.

The Nest thermostat had nothing to do with it. The office manager just happened to install it around the same time the fluff built up.

The old compressor was probably fine. The new compressor wasn't the solution either. Cleaning the coil was.

What an AAON compressor protector trip actually means

It's a sensor that sees a problem—high motor current, high winding temperature, or both. Your job is to find out why the compressor is overheating, not to treat the symptom as the failure.

Even a brand-new compressor will trip if the system still has the same root cause.

Before you replace anything, check these in order:

  • Supply voltage under load. A 208V-rated compressor running at 185V can absolutely overheat.
  • Run capacitor and start components. Weak capacitors cause hard starts and high current draw.
  • Discharge pressure compared to ambient temperature. If it's climbing toward the high-pressure cutoff, you have a condenser problem.
  • Condenser coil and evaporator airflow. Clean both. Seriously—look before you spend.
  • Refrigerant charge and superheat/subcooling. Low charge or a restricted TXV can also cook a compressor.

And when the compressor is hot, don't test the internal overload and call it "open-circuited." Wait until the compressor cools down. If the overload closes again, the compressor might still be perfectly usable.

Here's where the "small customer friendly" part comes in.

When I needed that replacement compressor, the closest branch of a big parts supplier was unhelpful. I told the counter person my model number and whether I needed the exact compressor. He never asked why it failed. He just took my money and handed me the box. A compressor sale without diagnostic questions should feel like a warning, not a win.

After that mess, I searched for an "AAON distributor near me" that actually knew the equipment. The place I found had a counter tech who asked, "Before you open your wallet—did you clean the condenser?" I wanted to hug him.

That distributor respected a small order. At the time, my order was around $300, not $30,000. But they treated it like it mattered because it did. I still buy parts from them today.

If you're a small contractor or a building owner with a one-off repair, don't settle for a distributor that ignores you. Call around. Good distributors understand that today's little order might be tomorrow's account.

If your unit is brand-new, check the installation manual—there may be an updated low-pressure switch or a current-sensing module that behaves differently from what I've seen.

My experience is based mostly on AAON packaged rooftop units and split systems in offices, gyms, and light commercial buildings. Not every configuration matches that pattern. But in my line of work, the cheapest lesson is always this: find out why something failed before you replace it. The compressor, the Nest thermostat, and the distributor can all be innocent.
